Mailer box construction: roll-end tuck front and its variants

Almost every custom mailer box is a roll-end tuck front, FEFCO 0427: one die-cut sheet of corrugated board, no glue, double-thickness rolled end walls and a lid that tucks in at the front. What changes from one mailer to another is the variant (front wall, locks, tear strip, sleeve), the flute (usually E or B) and the print (outside, inside or both). This guide explains each of those choices so you can specify the box your products and your customers need.

What makes a mailer box a mailer
A mailer box has two jobs. It travels through a courier or postal network as the outer packaging, and it is opened by the customer as the first physical contact with your brand. A plain shipping carton does the first job; a retail carton does the second. A mailer has to do both with one piece of board.
The roll-end tuck front does that well for four reasons:
- It is one piece. The lid is part of the box, so nothing gets lost and there is no separate lid to secure.
- It needs no glue or tape to form. It arrives flat and is folded by the packer, which keeps storage and inbound delivery volume low.
- The rolled ends are double thickness. The end walls resist crushing and give a clean top edge with no cut flute showing.
- It opens like a lid, towards the customer. The inside of the lid faces them as it rises, which makes it the natural place for inside print.
FEFCO codes: the reference numbers behind box styles
FEFCO, the European federation of corrugated board manufacturers, publishes an international catalogue of standard corrugated box designs. Each design has a four-digit code, and suppliers across the UK and Europe use them as shorthand. You do not need to know them, but they help when you compare quotations or brief another supplier.

The code describes the basic layout, not every detail. Two suppliers' 0427 mailers can differ in front wall, locks, tuck length and board, which is why the variants below matter.
The variants worth knowing
Most mailer variants are cut into the same blank by the same cutting forme, so they add little or nothing to tooling. Some add board, a component or a production step.

Double front wall
On a standard box the front wall is a single layer and the tuck slides down behind it. On a double front wall version the front panel continues and folds over its own top edge, like the rolled ends, so the front is double thickness and the tuck sits between two layers. The lid closes more firmly, the front edge is clean, and the box looks more finished when it is opened. It uses a little more board.
Locks, tear strips and adhesive closures
A tuck holds the lid for handling and stacking, but it is not a transit seal and not tamper-evident. Locking tabs, sometimes called cherry locks, give a firmer closure that a customer still opens by hand. A tear strip with a peel-and-seal adhesive closure goes further: the packer peels a backing and presses the lid shut, and the customer pulls the strip to open it, which shows at a glance whether a box has been opened. A second adhesive strip lets the same box go back as a return.
Sleeves over mailers
A printed carton sleeve slid over a mailer lets you run one standard mailer all year and change the branding for a launch, a season or a collaboration. It adds a component and a packing step, and a sleeve holds only by friction, so it needs a snug fit. See sleeve and slipcase boxes for how sleeves are sized.
E flute or B flute: choosing the board
The flute is the main structural decision on any mailer. Corrugated board is a fluted paper layer glued between flat liners; the flute size sets thickness, cushioning and print surface. For a full comparison including C flute and double wall, see E vs B vs C flute and our corrugated board guide.

C flute, around 4 mm, is less common on roll-end mailers: it cushions well, but the rolled walls become bulky and the folds less neat, so heavier mailers usually move to B flute or double wall instead. Exact calipers vary by mill, which is one reason we recommend the board from your contents and weight rather than asking you to pick a grade.
How the flute affects the inside size
Because the end walls of a roll-end mailer are double thickness, the box loses roughly four board thicknesses across its length between the outside and the inside. On E flute that is around 6 mm; on B flute it is around 12 mm, before any clearance for the product. Changing flute on an existing design therefore changes the internal size unless the blank is redrawn.
Printing outside, inside or both
The outside of a mailer is seen by everyone who handles the parcel; the inside is seen only by your customer. That is why many brands keep the outside simple and put the colour inside. There are three print routes on corrugated:
- Flexo prints directly on the liner and suits one to three spot colours, especially on kraft.
- Digital prints directly on the board, with no printing plates, and suits short runs and full-colour designs.
- Litho-laminating prints a paper sheet by litho and laminates it to the fluted board, giving the sharpest full-colour result, usually on E flute.
How inside print works
Inside print goes on the other face of the same blank, so a printed interior needs no extra component, unlike a printed tissue or a separate liner. It does need its own print pass, so it adds some cost. Our guide to printing inside boxes covers design ideas and coverage.
Three details catch people out on a roll-end mailer:
- The rolled ends show outside print on the inside. The inner half of each side panel folds down inside the box, so the inside of each end wall is the outside face of the board. A full-colour outside pattern will appear on the inside ends; a plain inside design needs those areas planned.
- The inside of the lid is read with the lid standing open. When the lid swings back, it stands behind the base with its hinge at the bottom and the tuck edge at the top. Set the inside-lid artwork so its top is towards the tuck edge.
- The base is often hidden. If an insert or tissue covers the base, full-colour print there is wasted. Put the message where the customer will see it first.
Finishes on corrugated
On litho-laminated board, matt or gloss lamination protects the print from scuffs in transit and is included as standard; on direct print, a varnish is the lighter option. Foil blocking works on litho-laminated E flute when kept to a logo. Embossing and debossing are not recommended on corrugated, because the pressure crushes the flute.
Sizing a roll-end mailer
Specify internal dimensions: length × width × depth of the space the products need, including any insert. A mailer should be close-fitting. A box much larger than its contents needs void fill, takes more room in the van and can move you into a higher parcel size band; our guide to Royal Mail and courier sizes explains how size bands work.
Roll-end mailers work best when the depth is smaller than the length and the width. Very deep mailers become floppy at the lid and awkward to fold, and a corrugated lid and base box or a slotted carton usually suits them better. If you ship several product sizes, two or three mailer sizes often cover the range more economically than one large box with extra fill.
For inserts, corrugated platforms, dividers and cut-out holders made from the same board are the low-cost way to stop products moving. Card inserts are used where the insert is printed; EVA or foam only for fragile or high-value items. See custom box inserts.
When a roll-end mailer is not the answer
- Very deep or tall products: a corrugated lid and base, or a slotted carton with a printed tape or label.
- Presentation that must feel rigid: a collapsible rigid box arrives flat like a mailer but feels like a gift box; it still needs an outer for posting.
- Products sold from a shelf as well as posted: a printed folding carton for the shelf, posted inside a plain mailer. Our comparison of mailer boxes and folding cartons sets out the trade-off.
Common mistakes
- Specifying external dimensions. The double ends mean the inside is noticeably smaller than the outside. Always give internal sizes.
- Choosing B flute for a light product 'to be safe'. It costs more, prints less crisply and takes more space inside and in storage. Match the flute to the weight.
- Designing the inside without the rolled ends in mind. Outside print will show on the inside end walls.
- Relying on the tuck alone for posting. Add tape, a seal, locking tabs or a tear strip for courier journeys.
- Embossing a corrugated lid. Use foil blocking or spot UV on laminated board for emphasis instead.
- Oversizing for void fill. A close-fitting box with an insert usually protects better and ships more efficiently.
What to send for a quotation
Send the internal dimensions (or the products and insert you want to fit), the approximate packed weight, the quantity, whether you want print outside, inside or both, and any variant you already know you need, such as a tear strip or double front wall.
