What Determines Custom Packaging Cost?

Custom packaging cost is set by the specification: the construction, size, board, print, finish, inserts and quantity you choose, plus the one-off set-up work each order needs. There is no price list because there is no standard box. Once you know which decisions carry the most weight, you can shape the cost deliberately instead of discovering it at quotation stage.
This guide takes each driver in turn, explains why it costs what it does, and shows where you have room to influence it. It contains no prices, because a figure without a specification would mislead you. What it gives you instead is the reasoning a packaging supplier uses when building a quotation, so the number you receive makes sense.
The nine cost drivers at a glance
Every custom box quotation is built from the same nine inputs. Some are charged per box (board, print, assembly), and some are fixed for the whole run (set-up), which is why quantity matters so much.

Structure: how the box is built
Structure is the biggest single decision in the cost of a box. It decides how much material goes in, how many separate parts are made, and how much of the work is done by machine or by hand.
Folding cartons are printed, cut, creased and glued from a single sheet of board, then shipped flat. They run through machines at speed, which makes them the most economical way to put a fully printed box around a retail product. A printed folding carton in a straight tuck end style is often the baseline other constructions are compared against.
Mailer boxes are cut from corrugated board and fold into a strong, self-locking box without glue in most styles. The board is thicker and the blank larger than a carton for the same product, but the box does two jobs at once: it presents the product and survives the post.
Rigid boxes are a different category. Thick greyboard is cut, grooved or taped at the corners and then wrapped in printed paper, usually by hand or on semi-automatic wrapping equipment. A lid and base box has two wrapped parts; a magnetic closure box adds a hinged lid, a wrapped flap and magnets set under the wrap. Size and how the blank uses the sheet
Size affects cost in two ways: the board the box consumes, and how efficiently its flat blank fits on a printing sheet.
The first is obvious. A larger box uses more board, more print and more lamination, and a larger rigid box uses more greyboard and wrap paper. The second is less obvious and often more important. Boxes are printed and cut on sheets of a set size, and the number of blanks that fit on each sheet (the number of "ups") drives how many sheets the job needs. A box a few millimetres smaller or differently proportioned can sometimes fit an extra blank on each sheet, and a box that just misses a sheet size can waste a large offcut.
You do not need to calculate sheet layouts yourself. What helps is giving accurate internal dimensions and saying whether there is any flexibility. Our guides to measuring a box and internal versus external dimensions show how to get the numbers right first time.
Right-sizing also reduces void fill and transit volume. A box that fits the product closely uses less board, needs less padding and presents better. See reducing excess packaging for the practical side.
Board and materials
Board cost depends on the type of board, its weight or thickness, and its surface. The right grade is the one that protects and presents the product; heavier is not automatically better.
For folding cartons, board is specified by weight in GSM and thickness in microns. A small, light product may be well served by a lighter folding boxboard, while a heavier product or a larger panel needs more stiffness. For rigid boxes, greyboard is usually 1.5–3 mm thick depending on box size and the feel you want, and the exact range varies by supplier. The wrap paper is a separate choice: a standard printed art paper, a coloured or textured paper, or a speciality stock. Print: colours, coverage and method
Print cost depends on how many colours you use, whether you need exact brand colours, how much of the surface is covered, which sides are printed and which print method suits the quantity.
CMYK builds colours from four process inks and handles photographs and gradients well. Pantone (PMS) spot colours are mixed to an exact reference, which keeps a brand colour consistent across reprints, but each spot colour needs its own print unit and ink. Printing inside the box as well as outside adds a second printed side. It is often worth it on mailer boxes and gift boxes, where the opening moment matters, but it is a real addition. See printing inside your box.
The print method matters for the balance between set-up and running cost. Litho printing uses a plate for each colour and a make-ready period before the sheets are right, then runs quickly and consistently, which suits longer runs. Digital printing has very little set-up but a running cost per sheet that stays much the same whatever the quantity, which suits shorter runs and versioned artwork. Finishes
Lamination is standard on every order, so the finishing decisions that move cost are the decorative ones: foil blocking, embossing or debossing, spot UV and windows.
Each of these is a separate process after printing. Foil blocking presses metallic or coloured foil onto the board with a heated metal block made for your design. Embossing and debossing use a matched pair of dies to raise or recess an area. Spot UV applies a gloss coating to selected areas. A window needs an extra cut and, usually, a film patch applied on a separate machine. Each step means another tool, another set-up and another pass, and on rigid boxes some finishes are applied to the wrap paper before the box is assembled.
The practical point is that finishes compound. A logo in foil on a soft-touch laminated lid looks considered; foil, spot UV, embossing and a window on the same panel adds steps and often looks busier. Inserts
An insert adds a separate component, its own material and its own cutting, and it has to be fitted into the box. That makes inserts one of the clearest per-box costs.
Card and corrugated inserts are cut and folded from board, often on the same kind of cutter forme as the box, and are usually the most economical way to locate a product. EVA foam inserts are cut precisely to the product's shape and give a premium, snug fit, but take more material and more work. Wrapped platforms and cavity trays in rigid boxes add hand work on top. The question to ask is what the insert has to do. If the product needs to be held still and presented, a well-designed card insert often does the job. If it is fragile, heavy or high value, foam or a more engineered insert may be justified.
Quantity
Quantity changes the unit price because part of the cost of every order is fixed. Artwork checks, proofing, plates, the cutter forme and machine make-ready take roughly the same effort for a short run as a long one, so the more boxes that share them, the less each box carries.
The minimum order is 50 boxes. At low quantities the fixed share is a noticeable part of each box; as quantity rises, the unit price falls and then levels off, because board, print and assembly are still paid for on every box. Set-up work
Set-up is the one-off work that happens before the first good box comes off the line. It is the reason short runs cost more per box, and it is where late changes cost the most.
Set-up includes checking artwork against the dieline, preparing and approving proofs, making plates for litho printing, mixing any Pantone inks, making the cutter forme that cuts and creases the blank, and running make-ready sheets until colour and registration are right. Finishes add their own tools and set-up. On rigid boxes, the wrapping and assembly process has to be set to the box size.
No Die Charges is standard, so you will not see a separate line for the cutter forme on our quotations. The work still exists, which is why it helps to have artwork final before proofing and to avoid changes after approval. A change to the dieline after proof approval can mean new tools and a new proof.
Delivery
Delivery is included on every order. Your quotation confirms the delivery address and timing.
From a cost point of view, delivery is driven by volume and weight. Folding cartons, mailer boxes and collapsible rigid boxes ship flat and pack densely. Assembled rigid boxes ship at their full size and take far more space, which is one reason collapsible rigid boxes exist. If you need delivery to more than one address, say so when you request your quotation so it can be confirmed at the start.
How the drivers work together
The drivers do not act alone. A decision in one place often moves several others, and the most useful thing a buyer can do is see those links before fixing the specification.
Take a skincare brand packaging a single glass jar. Option one is a folding carton in a crash lock bottom style, printed CMYK with one Pantone for the logo, matt laminated, with a card insert. Option two is a magnetic closure rigid box, wrapped in printed paper, soft-touch laminated, with a foil logo and an EVA foam insert. The second will cost noticeably more per box: two extra components, hand assembly, magnets, a foil block, a precision-cut insert and more transit volume. It also creates a very different opening experience.
Neither answer is wrong. The right one depends on where the product is sold, what the customer pays for it and whether the box is kept. What matters is that the cost difference comes from specific decisions you can see and choose. Choosing the right packaging for your product walks through those trade-offs.
A quick way to think about it
- Per-box drivers (structure, size, board, print coverage, finish passes, inserts) set the floor the unit price will settle towards at higher quantities.
- Fixed drivers (set-up, tools, make-ready, proofing) decide how steeply the unit price falls as quantity rises.
- Timing does not add a line to the quotation, but a tight required delivery date can narrow the options, for example which finishes can be completed in the time available.
How to influence cost without reducing quality
You influence cost most by deciding what the box has to do, then specifying only what serves that purpose. The savings that matter come from structure, size and finish choices, not from thinner board or blurred print.
- Choose the simplest construction that meets the brief. A crash lock carton or a collapsible rigid box can often do the job of a more complex structure.
- Right-size the box. A close fit uses less board and less insert, and may use the printing sheet better.
- Specify board by need. Match GSM, flute or greyboard thickness to the product weight and how the box travels.
- Use one hero finish. A single foil logo or an embossed mark usually outperforms several decorations.
- Simplify the insert. A well-designed card insert often does what foam does for a light product.
- Keep a design family. One construction in two or three sizes, with shared artwork elements, is easier to reorder consistently.
- Order sensibly. Price two or three quantities and choose the one you will genuinely use.

Common mistakes
- Comparing quotations that are not for the same box. A lower figure for a lighter board, fewer colours or no inserts is not a saving. Use our guide to comparing packaging quotations like-for-like.
- Choosing the construction last. Finishes and inserts depend on the structure; decide it first.
- Adding finishes to fix a weak design. Foil and spot UV amplify good artwork; they do not rescue crowded artwork.
- Specifying the heaviest board by default. It adds cost and weight without always adding protection where it is needed.
- Changing artwork after proof approval. It can mean new plates, new tools and a new proof, and it moves the timing.
- Ordering far more than you will use. The lower unit price is only a saving if the boxes are used before the artwork or product changes.
- Leaving out the required delivery date. Timing affects which options are practical, so it belongs in the first request.
What to send for an accurate quotation
The more complete your first request, the closer the quotation is to what you will actually order. Send:
- the product and what it weighs, and how the box will travel (shelf, post, hand delivery);
- internal dimensions (length × width × depth) in millimetres;
- the construction you have in mind, or the job the box must do if you are unsure;
- board preference, if you have one;
- print: CMYK, Pantone or both, outside only or inside and out;
- finishes and any inserts;
- the quantity, or two or three quantities to compare;
- your required delivery date and the delivery address.
